My Car has gone PSYCHO!
i know you don't want to hear it, but we are really starting to get rid of some of the thigns that it COULD be.
if you removed the old opti, and it fit fine, and you put on a new opti, and it doesn't fit right (you need shims, that is NOT right), then either you replaced the bolts with the wrong ones, or somehow, put it together wrong. it's hard to admit, but we all make mistakes. if you are absolutely shure you used the same bolts to intall the opti that came out, the only thing left is something got installed incorrectly. bolt heads thickness isn't going to magically change. and the opti isn't going to be different.
try putting the opti on without th drive pin. this is a 94 so do you have vented or non vented? either way, start removing stuff until the opti fits correctly, then see what it was about what you removed that is causing the opti to not fit. if the bolts heads are actually coming into contact with the back of the opti maybe the timing gear isn't seated correctly.
the longer you look, the simpler the solution is gonna be.

When this was posted on LT1 Tech... you got the same answers.... cam walk..... improper dowl length. You responded that the three bolts that hold the sprocket to the cam had the heads projecting too far and they weren't allowing the Opti to seat properly. That's why you added washers for spacers.
What timing set are you using? Why would the bolt head be too high? It appears something isn't put together right. And I know you rejected that suggestion too....

Guys, i don't think that pressure on the opti is the issue here. when i first installed the cam and did the conversion I got an ugly PCM from pcmforless that looked like it was soaked in water. The car for the last 6 months started hard and need gas in order to fire up right. When i put the new opti's in the car fired right up like nothing. Right before they went i had to give the car gas again to get the car to fire up. Could this pcm be causing this?
Rarely does the PCM fry. It is possible, but unlikely. The coil driver module that I was referring to is located immediatly above the coil and is mounted to the aluminum heat sink that the coil is also mounted to. The connections could be intermittant, the module could be failing. When the driver module fails, it prevents the coil from accepting a charge and discharging, thus no spark.
I am having the same problem right now minus the fitting of the opti. My car kinda fires then just turns over and over. The opti cant have more than 100miles on it but it soaked in oil and i am wondering if that could be causein it. I have good spark off of the coil and sort weak at the plugs. Good luck figuering it out.. I quit and am finding a way to go car with a normal distributor.
