How big of turbo or turbos, level of boost? How much hp are you wanting total? Alum tubing is fine (are you meaning aluminized tubing? The only prob with it is i would think it would rust eventually.

i am going to run about 8lbs of boost off of a t04 hyrbrid. I am going to paint the pipes so i dont think the rust will be an issue

I used aluminized exhaust tubing. If you could find aluminum pipe and bends, and IF you could weld it, that would be the way to go. A lot lighter.
Sizing .. I sized mine to match the inlet/outlets of the turbos, and intercoolers.. keep in mind the TB on an LT1 is around 4", so you will have to get it to that size at the end.
You can paint the outside, what about the inside? There will be some condensation.. I plan to get mine ceramic coated when the ol' pocketbook allows! Inside and out. A side benefit will be to keep the engine heat away..
